A Manufacturing Company Kept Getting Blindsided by Stock-outs and Delays.

An AI forecasting integration built inside a manufacturing company’s ERP to predict demand in real time and trigger procurement actions before shortages hit.

AI Integration, ERP Forecasting, Demand Prediction

Overview

Stock-outs were not a surprise to anyone on the floor of a Dubai-based manufacturer. The real problem was that the ERP had all the purchase history, supplier lead times, and production schedules sitting in it, but none of that data was being used to look ahead.

Procurement decisions were still being made the same way they had always been made, by looking at what was low and ordering more. We integrated AI forecasting models directly into their existing ERP and connected demand prediction to automated procurement nudges so the team was acting on what was coming.

The Friction Points

Stock-outs Were Treated as Normal

The production floor had learned to expect gaps. Certain materials ran out regularly, work orders got paused, and the team scrambled to expedite orders at premium rates. It had become part of the routine rather than something anyone was actively trying to fix at the system level.

Procurement Was Reactive by Design

Orders went out when stock dropped below a threshold. That threshold was set manually and rarely reviewed. It did not account for seasonal demand shifts, supplier lead time variability, or upcoming production volumes. The system was built to respond, not to anticipate.

Excess Inventory Was Costing Money

On the other side of the stock-out problem was over-ordering. Without accurate demand visibility, buyers padded orders to avoid shortages. That excess stock tied up working capital, took up warehouse space, and in some categories, led to write-offs when materials aged out or specs changed.

The ERP Data Was Not Being Used

Years of purchase history and supplier performance records sat in the ERP untouched from a forecasting perspective. The system was being used as a record of what happened. Nobody had connected it to what was likely to happen next.

The Goal

Use the data already inside the ERP to build a forecasting layer that tells the procurement team what to order, how much, and when, before a shortage or an overstock situation develops.

Our Solution

AI Forecasting Models Integrated Directly Into the ERP

We built the forecasting layer inside the client's existing ERP rather than alongside it. The models trained on historical purchase data, production schedules, seasonal patterns, and supplier lead times already sitting in the system. Once live, the AI integration produced rolling demand forecasts at the SKU level, updated continuously as new data came in. Procurement teams saw predictions inside the same interface they had always used, with no new tools to learn and no data to move manually.

Real-Time Demand Prediction Tied to Production Schedules

The forecasting model did not just look at past orders. It pulled active production schedules from the ERP and factored in planned output volumes when calculating material requirements. If a production run was scheduled three weeks out and current stock would not cover it based on predicted consumption, the system flagged it early with enough lead time to act. The gap between what procurement knew and what production needed closed significantly.

Automated Procurement Nudges Before Problems Developed

We set up an automated nudge layer that triggered alerts and draft purchase recommendations when forecast data indicated a shortfall was coming. The nudges included the specific material, projected stock-out date, recommended order quantity based on lead times, and the preferred supplier based on past performance data in the ERP. Buyers reviewed and confirmed. The decision still sat with the team, but the groundwork was done before anyone had to go looking for it.

Quantifiable Impact

28% Reduction in Inventory Costs

With demand forecasting driving order quantities rather than manual estimates, over-ordering dropped sharply. Excess inventory carrying costs came down by 28%, freeing up working capital that had been sitting in stock that was not needed when it was purchased.

Stock-out Incidents Reduced by 43%

Production floor disruptions caused by missing materials dropped by 43% in the first three months. Procurement was moving earlier and with better information, which meant the expedited orders and last-minute scrambles that had become routine largely stopped happening.

Procurement Decision Time Cut by Half

Buyers were spending significantly less time pulling data and building manual order justifications. With forecast summaries and draft recommendations already generated by the integration, the time from identifying a need to placing an order dropped by roughly 50%.

Your ERP Already Has the Data. It Just Needs to Do More with It.

Most manufacturers are sitting on years of purchasing, production, and supplier data that never gets used for anything forward-looking. We integrate AI forecasting directly into ERP systems so that data starts working for procurement instead of just sitting in a database.

If stock-outs and overstock are both regular problems, the fix is probably already inside your system.
